Based on a theoretical model developed for nonfree cutting and the principle of minimum energy (PME), the bifurcation and catastrophe during metal cutting are theoretically analyzed and experimentally verified. The research reveals that, under identical cutting conditions, a metal cutting process can be in different physical states, such as different chip ejection angles, different cutting ratios or different cutting forces, i.e., in a bifurcation state. For this reason, the physical state of a cutting process depends not only on the technological parameters, but also on the variation of the parameters. A slight change in parameters may result in a sudden jump of the cutting state, of a catastrophe.
