Numerical Simulation on Thermomechanical Coupling Process in Friction Stir-Assisted Wire Arc Additive Manufacturing

Wire arc additive manufacturing(WAAM)has emerged as a promising approach for fabricating large-scale components.However,conventional WAAM still faces challenges in optimizing microstructural evolution,minimizing additive-induced defects,and alleviating residual stress and deformation,all of which are critical for enhancing the mechanical performance of the manufactured parts.Integrating interlayer friction stir processing(FSP)into WAAM significantly enhances the quality of deposited materials.However,numerical simulation research focusing on elucidating the associated thermomechanical coupling mechanisms remains insufficient.A comprehensive numerical model was developed to simulate the thermomechanical coupling behavior in friction stir-assisted WAAM.The influence of post-deposition FSP on the coupled thermomechanical response of the WAAM process was analyzed quantitatively.Moreover,the residual stress distribution and deformation behavior under both single-layer and multilayer deposition conditions were investigated.Thermal analysis of different deposition layers in WAAM and friction stir-assisted WAAM was conducted.Results show that subsequent layer deposition induces partial remelting of the previously solidified layer,whereas FSP does not cause such remelting.Furthermore,thermal stress and deformation analysis confirm that interlayer FSP effectively mitigates residual stresses and distortion in WAAM components,thereby improving their structural integrity and mechanical properties. 展开更多

Interlayer friction stir processing(FSP)has been proved to be an efective method of enhancing the mechanical properties of wire arc-directed energy deposited(WA-DED)samples.However,the original deposition structure was still retained in the FSP-WA-DED component besides the processed zone(PZ),thus forming a composite structure.Considering the material utilization and practical service process of the deposited component,more attention should be paid on this special composite structure,but the relevant investigation has not been carried out.In this study,an Al–Mg–Sc alloy was prepared by WA-DED with interlayer FSP treatment,and the composite structure was frstly investigated.Almost all of the pores were eliminated under the pressure efect from the tool shoulder.The grains were further refned with an average size of about 1.2μm in the PZ.Though no severe plastic deformation was involved in the retained WA-DED deposition zone,comparable tensile properties with the PZ sample were obtained in the composite structure.Low ultimate tensile strength(UTS)of 289 MPa and elongation of 3.2%were achieved in the WA-DED sample.After interlayer FSP treatment,the UTS and elongation of the PZ samples were signifcantly increased to 443 MPa and 16.3%,while those in the composite structure remained at relatively high levels of 410 MPa and 13.5%,respectively.Meanwhile,a high fatigue strength of 180 and 130 MPa was obtained in the PZ and composite structure samples,which was clearly higher than that of the WA-DED sample(100 MPa).It is concluded that the defects in traditional WA-DED process can be eliminated in the composite structure after interlayer FSP treatment,resulting in enhanced tensile and fatigue properties,which provides an efective method of improving the mechanical properties of the WA-DED sample. 展开更多

A reasonable process plan is an important basis for implementing wire arc additive and subtractive hybrid manufacturing(ASHM),and a new optimization method is proposed.Firstly,the target parts and machining tools are modeled by level set functions.Secondly,the mathematical model of the additive direction optimization problem is established,and an improved particle swarm optimization algorithm is designed to decide the best additive direction.Then,the two-step strategy is used to plan the hybrid manufacturing alternating sequence.The target parts are directly divided into various processing regions;each processing region is optimized based on manufacturability and manufacturing efficiency,and the optimal hybrid manufacturing alternating sequence is obtained by merging some processing regions.Finally,the method is used to outline the process plan of the designed example model and applied to the actual hybrid manufacturing process of the model.The manufacturing result shows that the method can meet the main considerations in hybrid manufacturing.In addition,the degree of automation of process planning is high,and the dependence on manual intervention is low. 展开更多

Aiming at such a system with multiple inputs and outputs, an effective modeling method, consisting of the impulse signal design, model structure and parameter identification and verification, was developed based on MATLAB software. Then, dynamic neural network models, TDNNM (Topside dynamic neural network model) and BHDNNM (Backside width and topside height dynamic neural network model), were established to predict double-sided shape parameters of the weld pool. Effects of Fillerwire Composition along with Different Pre- and Post-Heat Treatment on Mechanical Properties of AISI 4130 Welded by the GTAW Process

This research intends to find out the optimal mechanical properties of AISI 4130 steel welded by the GTAW process. Six test plates were joined by two types of filler wire with similar chemical composition to the base metal, and with lower carbon content and slightly higher alloy elements content compared to the first one. Test plates then exerted three different pre-heat and post-heat treatments on both groups. The three types of heat treatments were alternatively without pre-heat and post-heat, with pre-heat only, and finally with pre-heat and post-heat. Tensile, side bends and impact tests (for weld zone and HAZ) have been conducted. Results show that using low-carbon filler wire along with pre- and post-heat resulted in outstanding mechanical properties. 展开更多

激光熔丝铝合金单层单道的熔滴过渡过程研究

采用单因素试验方法,进行不同激光功率、扫描速度和送丝速度的单道单层激光熔丝沉积试验,并用高速摄像系统记录试验过程。研究工艺参数对5356铝合金激光熔丝的熔滴过渡与熔池形态、沉积层成形的影响规律。试验结果表明,激光功率1 200 W... 采用单因素试验方法,进行不同激光功率、扫描速度和送丝速度的单道单层激光熔丝沉积试验,并用高速摄像系统记录试验过程。研究工艺参数对5356铝合金激光熔丝的熔滴过渡与熔池形态、沉积层成形的影响规律。试验结果表明,激光功率1 200 W及以下时,改变扫描速度及送丝速度,熔滴过渡均由液桥过渡主导;激光功率达到1 300 W时转变为熔滴式接触过渡。液桥过渡更加稳定,对整体尺寸约束性好,熔滴式接触过渡润湿性更好。激光功率决定了热输入大小,功率为1 200 W时,熔宽较1 100 W时增大了约26.1%,功率提升至1 300 W时,熔宽较1 100 W时增大了约30.5%,熔深成倍增长。扫描速度增大加大了熔池中心与边缘的温度梯度,马兰戈尼效应使熔池尺寸整体变小的情况下,表现出了更好的润湿性。增大送丝速度使单位距离内送丝量提升,熔宽、熔全高变大,润湿角减小。 展开更多

Q235钢电弧增材制造工艺分析及优化

为了探究Q235钢电弧增材制造工艺,通过分析单因素电流、电压、焊接速度对焊缝成形的影响,并结合有限元仿真分析温度场与应力场,得到最优工艺并进行增材制造试验。结果表明,在电压16 V、焊接速度4 mm/s的条件下,电流90 A时焊缝不连续、11... 为了探究Q235钢电弧增材制造工艺,通过分析单因素电流、电压、焊接速度对焊缝成形的影响,并结合有限元仿真分析温度场与应力场,得到最优工艺并进行增材制造试验。结果表明,在电压16 V、焊接速度4 mm/s的条件下,电流90 A时焊缝不连续、110 A时成形均匀、130 A时飞溅严重;仅增大电压使熔宽增加、余高降低,电压在20~24 V时成形稳定;焊接速度提高会导致熔深变浅、未熔合缺陷。优化后的工艺参数为电流110 A、电压20 V、焊接速度5 mm/s。有限元仿真显示该参数焊接过程中温度场呈“拖尾状”分布,应力场随热输入累积逐渐扩展,峰值应力达292.82 MPa,说明该工艺符合增材制造要求。增材制造试验得到25层薄壁试样层间熔合良好,但存在端部塌陷和顶层缺口等问题;试样底部、中部、顶部有效成形宽度分别为4.88 mm、4.91 mm、5.01 mm,最大成形宽度分别为5.57 mm、5.96 mm、5.91 mm;试样微观组织主要为铁素体+珠光体,底部晶粒细小,中部因热积累变粗,顶部晶粒细化但出现枝晶;增材试验过程中熔滴过渡模式为短路过渡,熔滴尺寸接近焊丝直径,熔池有相对清晰的亮区边界且比较对称。 展开更多

不同规格高碳钢线材相变前风冷过程分析

高碳钢线材通常要求斯太尔摩风冷工艺有较强的冷却能力,但随着线材规格尺寸的增大,其风冷冷却能力下降。为确定线材规格尺寸对风冷能力的影响,以ϕ5.5~18.0 mm规格的线材为研究对象,计算确定了不同规格线材的风冷换热系数,采用有限元法... 高碳钢线材通常要求斯太尔摩风冷工艺有较强的冷却能力,但随着线材规格尺寸的增大,其风冷冷却能力下降。为确定线材规格尺寸对风冷能力的影响,以ϕ5.5~18.0 mm规格的线材为研究对象,计算确定了不同规格线材的风冷换热系数,采用有限元法模拟了高碳钢线材风冷过程。主要分析了不同规格线材相变前的风冷参数、线材规格尺寸及风速变化对风冷效果的影响。研究表明,风冷过程中线材在高温段的冷却速度变化较大,之后冷却速度变化平缓且线材内外冷却速度差值较小;线材相变开始时的冷却速度小于相变前的平均冷却速度;线材相变开始时的冷却速度与线材直径呈幂函数关系,与风速呈线性关系;而相变起始时刻的心表温差与直径和风速均呈线性相关。小规格线材相变开始时的冷却速度较大,且断面温度分布较为均匀。随着线材规格尺寸的增大,相变开始时的冷却速度减小、心表温差增加,强化风冷效果变差。当风速为40 m/s时,ϕ5.5~10.0 mm规格的线材相变开始时的冷却速度大于或接近所研究钢种珠光体转变的临界冷却速度;而ϕ12.5~18.0 mm大规格线材的相应冷却速度仅为14.4~9.0℃/s,远低于珠光体转变的临界冷却速度,风冷能力仍显不足。 展开更多

Based on impulse and vibration machining theories,a mathematical model of cutting force for the electroplated diamond ultrasonic wire saw was established using superposition principle.The differences between the cutting forces with and without ultrasonic effect were analyzed theoretically and experimentally.The results indicate that the cutting force of diamond wire increases along with the spindle speed decrease and the lateral pressure increase.The force in ultrasonic vibration cutting is about 20% to 30% less than that in conventional cutting.Also,the cutting trajectory of single diamond grit in sawing process is simulated,and the reason that the ultrasonic vibration can reduce the cutting force is explained further. 展开更多

In order to overcome the flaws of present domestic devices for detecting faulty wires such as low precision,low sensitivity and instability,a new instrument for detecting and processing the signal of flux leakage caused by bro-ken wires of coal mine-hoist cables is investigated. The principle of strong magnetic detection was adopted in the equipment. Wires were magnetized by a pre-magnetic head to reach magnetization saturation. Our special feature is that the number of flux-gates installed along the circle direction on the wall of sensors is twice as large as the number of strands in the wire cable. Neighboring components are connected in series and the interference on the surface of the wire cable,produced by leakage from the flux field of the wire strands,is efficiently filtered. The sampled signal se-quence produced by broken wires,which is characterized by a three-dimensional distribution of the flux-leakage field on the surface of the wire cable,can be dimensionally condensed and characteristically extracted. A model of a BP neu-ral network is built and the algorithm of the BP neural network is then used to identify the number of broken wires quantitatively. In our research,we used a 6×37+FC,Φ24 mm wire cable as our test object. Randomly several wires were artificially broken and damaged to different degrees. The experiments were carried out 100 times to obtain data for 100 groups from our samples. The data were then entered into the BP neural network and trained. The network was then used to identify a total 16 wires,broken at five different locations. The test data proves that our new device can enhance the precision in detecting broken and damaged wires. 展开更多

Through magnetization measurement with a SQUID magnetometer the heat treatment optimization of an international thermonuclear experimental reactor (ITER)-type internal-Sn Nb3Sn superconducting wire has been investigated. The irreversibility temperature T^* (H), which is mainly dependent on A15 phase composition, was obtained by a warming and cooling cycle at a fixed field. The hysteresis width △M(H) which reflects the flux pinning situation of the A15 phase is determined by the sweeping of magnetic field at a constant temperature. The results obtained from differently heat-treated samples show that the combination of T^* (H) with AM(H) measurement is very effective for optimizing the heat reaction process. The heat treatment condition of the ITER-type wire is optimized at 675℃/128 h, which results in a composition closer to stoichiometric Nb3Sn and a state with best flux pinning. 展开更多

Cu47Ti33Zr11Ni6Sn2Si1-based bulk metallic glass matrix composites reinforced with tungsten wires were fabricated by infiltration process at different temperatures (850, 900, 950 and 1000 °C) and time (10, 20 and 30 min) in a quartz or a steel tube. The mechanical tests were carried out by scanning electron microscopy (SEM) and X-ray diffraction (XRD). The results show that the maximum strength and total strain of the composite are 1778 MPa and 2.8% fabricated in steel tube at 900 °C for 10 min, and 1582 MPa and 3.6% fabricated in quartz tube at 850 °C for 10 min, respectively. 展开更多

Cable welding wire(CWW)CO2gas shielded welding is an innovative process arc welding with high efficiency,high quality and low consumption,in which cable wire is used as consumable electrode.CWW CO2gas shielded welding and submerged arc welding(SAW)are used for contrast studies on processing property of high strength steel A36used in ship structure.The results show that the shapes of weld seam,using CWW CO2gas shielded welding and SAW,are good and no weld defect such as air hole,flaw,slag inclusion,incomplete fusion,lack of penetration and so on are found in the weld seam.Because the rotating of arc during CWW CO2gas shielded welding process has a strong stirring effect on molten pool,the grain in the heat affected zone(HAZ)of the joints,using CWW CO2 gas shielded welding,is small.Tensile failure positions of joints by CWW CO2gas shielded welding and SAW are all in the base metal,but tensile strength of CWW CO2gas shielded welding joint is higher than that of SAW joint by an average of 2.3%.The average impact energy of HAZ,using CWW CO2gas shielded welding and SAW,is almost equal,but the average impact energy of the weld seam using CWW CO2gas shielded welding is increased by 6%,and the average impact energy of the fusion line is increased by 7%.The 180°bending tests for the joints of CWW CO2 gas shielded welding and SAW are all qualified,and the joints hardness is all less than HV 355,but hardness of CWW CO2gas shielded welding wire welding joint near the fusion line is obviously lower.It can be concluded that the properties of CWW CO2gas shielded welding are better than those of the SAW joint,and CWW CO2gas shielded welding is suitable for welding high strength steel A36used in ship structure. 展开更多

The rectangular wire winding AC electrical machine has drawn extensive attention due to their high slot fill factor,good heat dissipation,strong rigidity and short end-windings,which can be potential candidates for some traction application so as to enhance torque density,improve efficiency,decrease vibration and weaken noise,etc.In this paper,based on the complex process craft and the electromagnetic performance,a comprehensive and systematical overview on the rectangular wire windings AC electrical machine is introduced.According to the process craft,the different type of the rectangular wire windings,the different inserting direction of the rectangular wire windings and the insulation structure have been compared and analyzed.Furthermore,the detailed rectangular wire windings connection is researched and the general design guideline has been concluded.Especially,the performance of rectangular wire windings AC machine has been presented,with emphasis on the measure of improving the bigger AC copper losses at the high speed condition due to the distinguished proximity and skin effects.Finally,the future trend of the rectangular wire windings AC electrical machine is prospected. 展开更多
