Cutting force prediction model considering tool-chip contact interface friction behavior in ULTVAM of Ti-6Al-4V

Ti-6Al-4V is widely used in the aviation industry because of its high strength, and good heat resistance. However, severe tool wear on the rake face occurs during the milling of Ti-6Al-4V,which is caused by intense friction between the tool rake face and the chips. To investigate tool wear in the milling of Ti-6Al-4V, ultrasonic vibration is introduced, and a cutting force prediction model that considers tool-chip contact interface friction behavior in Ultrasonic Longitudinal-Torsional Vibration-Assisted Milling(ULTVAM) is proposed in this paper. First, the tool tip motion trajectory and dynamic cutting thickness under ULTVAM were analyzed calculated, and compared with those in Common Milling(CM). Subsequently, the effects of ultrasonic vibration on the shear force under the ultrasonic softening effect, the friction force, and the friction reversal force on the toolchip contact interface were investigated. A dynamic milling force model under ULTVAM was established before and after friction force reversal caused by ultrasonic longitudinal-torsional vibration. Finally, numerous experiments were conducted to validate the proposed model, and the experimental results indicated that the calculated dynamic milling forces agreed well with the measured values, with errors in the X and Y directions of 5.51% and 10.23%, respectively. In addition, the average roughness of the workpiece surface also decreased(1.08, 0.9, 0.6, 0.7 μm under ultrasonic amplitudes of 0, 1, 2, and 3 μm) and the tool wear state improved on the rake face under ULTVAM. 展开更多

In order to solve the problem of poor formability caused by different materials and properties in the process of tailor-welded sheets forming,a forming method was proposed to change the stress state of tailor-welded sheets by covering the tailor-welded sheets with better plastic properties overlapping sheets.At the same time,the interface friction effect between the overlapping and tailor-welded sheets was utilized to control the stress magnitude and further improve the formability and quality of the tailor-welded sheets.In this work,the bulging process of the tailor-welded overlapping sheets was taken as the research object.Aluminum alloy tailor-welded overlapping sheets bulging specimens were studied by a combination of finite element analysis and experimental verification.The results show that the appropriate use of interface friction between tailor-welded and overlapping sheets can improve the formability of tailor-welded sheets and control the flow of weld seam to improve the forming quality.When increasing the interface friction coefficient on the side of tailor-welded sheets with higher strength and decreasing that on the side of tailor-welded sheets with lower strength,the deformation of the tailor-welded sheets are more uniform,the offset of the weld seam is minimal,the limit bulging height is maximal,and the forming quality is optimal. 展开更多

The stress wave profile at the frictional interface is crucial for investigating the frictional process.This study modeled a brittle material interface with a micro-contact to analyze the fine stress wave structure associated with frictional slip.Employing the finite element simulation alongside the related wave theory and experiments,two new wave structures were indentified:A Mach cone symmetric to the frictional interface associated with incident plane wave propagation,and a new plane longitudinal wave generated across the entire frictional interface at the moment when the incident wave began to propagate.The time and space of its appearance implies that the overall response of the frictional interface precedes the local wave response of the medium.Consequently,a model involving characteristic line theory and the idea of Green’s function has been proposed for its occurrence.The analysis results show that these two new wave phenomena are independent of the fracture of micro-contacts at the interface;instead,the frictional interface effect may be responsible for the generation of such new wave structures.The measured wave profiles provide a proof for the existence of the new wave structures.These results display new wave phenomena,and suggest a wave profile for investigating the dynamic mechanical properties of the frictional interface. 展开更多

Understanding frictional anisotropy,which refers to the variation in frictional resistance based on the shear direction,is crucial for optimizing the friction angle between a bio-inspired structure and the surrounding soil.Previous studies focused on estimating the interface frictional anisotropy mobilized by snakeskin-inspired textured surfaces and sand under monotonic shear loading conditions.However,there is a need to estimate interface frictional anisotropy under repetitive shear loads.In this study,a series of repetitive direct shear(DS)tests are performed with snakeskin-inspired textured surfaces under a constant vertical stress and two shear directions(cranial first half→caudal second half or caudal first half→cranial second half).The results show that(1)mobilized shear stress increases with the number of shearing cycles,(2)cranial shearing(shearing against the scales)consistently produces a higher shear resistance and less contractive behavior than caudal shearing(shearing along the scales),and(3)a higher scale height or smaller scale length of the surface yields a higher interface friction angle across all shearing cycles.Further analysis reveals that the gap between the cranial and caudal shear zones of the interface friction angle as a function of L/H(i.e.the ratio of scale length L to scale height H)continues to decrease as the number of shearing cycles approaches asymptotic values.The directional frictional resistance(DFR)decreases as the number of shearing cycles increases.Furthermore,the discussion covers the impact of initial relative density,vertical stress,and the number of shearing cycles on interface frictional anisotropy. 展开更多

Lap joints of TC1 Ti alloy and LF6 A1 alloy dissimilar materials were fabricated by friction stir welding and corresponding interface characteristics were investigated. Using the selected welding parameters, excellent surface appearance forms, but the interface macrograph for each lap joint cross-section is different. With the increase of welding speed or the decrease of tool rotation rate, the amount of Ti alloy particles stirred into the stir zone by the force of tool pin decreases continuously. Moreover, the failure loads of the lap joints also decrease with increasing welding speed and the largest value is achieved at welding speed of 60 mm/min and tool rotation rate of 1500 r/min, where the interracial zone can be divided into 3 kinds of layers. The microhardness of the lap joint shows an uneven distribution and the maximum hardness of HV 502 is found in the middle of the stir zone. 展开更多

Friction stir lap joints of LY12 aluminum alloy plates with a thickness of 3 mm were fabricated using several tools with different pin profiles. The effects of tool pin profile on the interface migration of friction stir lap joints were investigated with the comparison of weld morphologies. The results show that the screw thread of the pin plays an important role in the migration of weld interface in the thickness direction. The interface between the sheets will move upwards to the top of the plate when the pin with left hand thread was used. Conversely, the interface will move downwards to the tip of the pin when the pin with right hand thread was used: As for a stir pin with smooth surface was used, the upward or downward migration of the weld interface was largely reduced, but the extension of weld interface to the weld center line from the retreating side becomes more serious. By analyzing the force on the pin according to the sucking-extruding theory for the weld formation, the obtained results have been well explained. 展开更多

The heterogeneous multilayer interface of VN/Ag coatings and transition multilayer interface of VN/Ag coatings were prepared on Inconel 781 and Si(100),and the microstructures,mechanical and tribological properties were investigated from 25 to 700℃.The results showed that the surface roughness and average grain size of VN/Ag coatings with transition multilayer interface are obviously larger than those of VN/Ag coatings with heterogeneous multilayer interface.The coatings with transition multilayer interface have higher adhesion force and hardness than the coatings with heterogeneous multilayer interface,and both coatings can effectively restrict the initiation and propagation of microcracks.Both coatings have excellent self-adaptive lubricating properties with a decrease of friction coefficient as the temperature increases,but their wear rates reveal a drastic increase.The phase composition of the worn area of both coatings was investigated,which indicates that a smooth Ag,Magnéli phase(V2O5)and bimetallic oxides(Ag3VO4 and AgVO3)can be responsible to the excellent lubricity of both coatings.To sum up,the coatings with transition multilayer interface have excellent adaptive lubricating properties and can properly control the diffusion rate and release rate of the lubricating phase,indicating that they have great potential in solving the problem of friction and wear of mechanical parts. 展开更多

Complete understanding of the evolution behaviors of the microstructures and intermetallic compounds(IMCs)along the interface materials flow path in friction stir welding(FSW)of dissimilar Al to Mg alloys is of great significance.In this study,conventional FSW and ultrasonic vibration enhanced FSW(UVeFSW)experiments of Al/Mg alloys were performed,and the instantaneous evolution features of the interface materials around the tool were"frozen"by using the"sudden stop"and simultaneous cooling techniques.The microstructures and IMCs formation at different locations around the exit hole were observed and characterized by scanning electron microscope,energy dispersive spectrometer and transmission elec-tron microscope.It was found that before the materials started to deposit near the back of the tool,“IMC+Mg+IMC+Al”multilayer microstructure and simple IMC layer with(β+γ)sequentially emerged on the Al/Mg interface.With the application of ultrasonic vibration,the multi-layered interface structure only appeared at the middle stage of materials flow around the pin,and ultrasonic vibration just began to play a suppression role on the growth of two sub-layers IMC at a position where the materials deposit.With assistance of ultrasonic vibration in UVeFSW,the tool drove a larger volume of Mg alloy to move toward the retreating side,and the final IMCs thickness was thinner than that in FSW. 展开更多

An attempt was made to optimize friction welding parameters to attain a minimum hardness at the interface and a maximum tensile strength of the dissimilar joints of AISI 304 austenitic stainless steel (ASS) and copper (Cu) alloy using response surface methodology (RSM). Three-factor, five-level central composite design matrix was used to specify experimental conditions. Twenty joints were fabricated using ASS and Cu alloy. Tensile strength and interface hardness were measured experimentally. Analysis of variance (ANOVA) method was used to find out significant main and interaction parameters and empirical relationships were developed using regression analysis. The friction welding parameters were optimized by constructing response graphs and contour plots using design expert software. The developed empirical relationships can be effectively used to predict tensile strength and interface hardness of friction welded ASS-Cu joints at 95% confidence level. The developed contour plots can be used to attain required level of optimum conditions to join ASS-Cu alloy by friction welding process. 展开更多

Multi-pass friction stir processing(M-FSP)was performed to repair the interface defects of AA5083/T2 copper explosive composite plates.The interface morphology and its bonding mechanism were explored.The results show that higher rotation speed and lower transverse speed produce more heat generated during FSP.The defect-free and good mechanical properties of the AA5083/T2 copper composite plate can be obtained under the condition of the rotation speed of 1200 r/min,the transverse speed of 30 mm/min and the overlap of 2/24.Moreover,M-FSP changes the interface bonding mechanism from metallurgical bonding to vortex connection,improving the bonding strength of composite plate,which can guarantee the repairing quality of composite plates. 展开更多

Thickness of the intermetallic compounds(IMC)layer at the interface has a significant effect on the mechanical properties of Mg/Al dissimilar joints.However,the thickness of IMC layer can be only obtained by metallurgical microscopy,which is destructive and has to break down the weld.Therefore,it is crucial to find a reliable approach that can non-destructively predict the thickness of IMC layer in practical application.In the current study,Mg alloy and Al alloy were friction stir butt welded(FSW)under different tool rotation speeds(TRS)to obtain different thicknesses of IMC layers.As the TRS increased from 400 rpm to 1000 rpm,thickness of the IMC layer increased from 0.4μm to 1.3μm,the peak welding temperatures increased from 259℃to 402℃,and the Z-axis downforces decreased from10.5 kN to 3.2 k N during welding process.Higher TRS would generally induce higher welding heat input,which promotes the growth of the IMC layer and the softening of base materials.The IMC layer formed through solid-state diffusion and transformation instead of eutectic reaction according to the welding temperature history and interfacial microstructure,and its evolution process was clearly observed by plan view.In order to incorporate the effect of dramatic change of welding temperature which is the characteristic feature of FSW,Psd Voigt function was used to fit the welding temperature histories.A new prediction formula was then established to predict thicknesses of IMC layers with considering sharp welding temperature change.Predicted thicknesses gave good agreement with measured thicknesses obtained experimentally under different welding parameters,which confirmed the accuracy and reliability of the new prediction formula.Based on this prediction formula,the time period of temperature higher than 200℃during welding was found critical for the thickening of interfacial IMC layers. 展开更多

This study focuses on the bonding interface characteristics and mechanical properties of the bobbin tool friction stir welded dissimilar AA6056 and AA2219 aluminum alloy joints using diff erent welding speeds.Voids arise solely in the stir zone at the AA2219 side.A distinct boundary with limited material mixing develops at the middle section of the bonding interface,while excellent material mixing with an irregularly jagged pattern forms at the top and bottom sections of the bonding interface.Increasing the welding speed,the material mixing is rarely changed at the middle section in comparison with the bottom section.Furthermore,a small diff erence between Guinier–Preston dissolution and Q phase precipitation leads to rare change of hardness in the heat aff ected zone(HAZ)at the AA6056 side.The increased hardness of the HAZ at the AA2219 side is attributed to avoidance of the dissolution ofθ’’phase precipitates.A maximum tensile strength of 181 MPa is obtained at 300 mm min-1.Fractures occur at the AA6056 side near the top and bottom surfaces and at the bonding interface in the middle section of the joints.The regions close to the top and bottom surfaces of the joints show a better ductility. 展开更多

Refill friction stir spot welding was employed to produce 6061-T6 aluminum alloy joints with different sleeve plunge depths.The interface characteristics of joint-line remnant and hook are investigated by optical and scanning electron microscopy.The joint-line remnant consists of primary bonding region and secondary bonding region,and two types of hook can be identified as downward hook and upward hook.Tensile shear results demonstrate that joint-line remnant and hook make interaction effects on tensile shear properties.The optimal joint is achieved when sleeve plunge depth was 2.0 mm with the corresponding failure load of 8673.4 N.Three different types of fracture mode are exhibited in joints produced at different sleeve plunge depths,which are closely related with the morphology of interface characteristics. 展开更多

Bumps in coal mines have been recognized as a major hazard for many years. These sudden and violent failures around mine openings have compromised safety, ventilation and access to mine workings.Previous studies showed that the violence of coal specimen failure depends on both the interface friction and width-to-height(W/H) ratio of coal specimen. The mode of failure for a uniaxially loaded coal specimen or a coal pillar is a combination of both shear failure along the interface and compressive failure in the coal. The shear failure along the interface triggered the compressive failure in coal. The compressive failure of a coal specimen or a coal pillar can be controlled by changing its W/H ratio. As the W/H ratio increases, the ultimate strength increases. Hence, with a proper combination of interface friction and the W/H ratio of pillar or coal specimen, the mode of failure will change from sudden violent failure which is brittle failure to non-violent failure which is ductile failure. The main objective of this paper is to determine at what W/H ratio and interface friction the mode of failure changes from violent to non-violent. In this research, coal specimens of W/H ratio ranging from 1 to 10 were uniaxially tested under two interface frictions of 0.1 and 0.25, and the results are presented and discussed. 展开更多

Dissimilar welding of AZ31/ZK60 magnesium alloys with a thickness of 2 mm was successfully carried out by the double-sided friction stir spot welding with adjustable probes.A dissimilar joint bearing flat surfaces on both sides without a keyhole was obtained and the shear failure load of 8.7±0.5 kN was reached.The role of the adjustable probes has been revealed in detail.In the center of the stir zone,the welding interface structure was heterogeneous around which some distinct oxides still remained,leading to a weak interface strength.On the contrary,the welding interface structure around the shoulder/probe interface was homogeneous with no oxides giving rise to a strong interface strength,which is attributed to the severe material flow introduced by the adjustable probes.In addition,the vicinity outside the shoulder/probe interface,where the fracture occurred during the shear tensile tests,was also strengthened owing to the shearing and torsion by the adju stable probes.Therefore,a stable plug failure can be obtained and the joint properties can be improved. 展开更多

Because the bonding interface of dissimilar metal joint between AZ31 B Mg alloy and DP600 galvanized steel by keyholeless friction stir spot welding(KFSSW)is permanent bonding,the interface morphology cannot be directly observed.If the joint is separated by external force,the original features of bonding interface of joint will be destroyed,which has influence on the accuracy for observation and analysis of the result.In this paper,the coordinates of the key point at the interface of every cross-section at intervals of 0.2 mm were measured and connected into an outline.The outline of all interfaces makes up the three-dimensional morphologies of bonding interface between AZ31 B Mg alloy and DP600 steel by KFSSW,which was constructed by Solidworks software to restore the real mechanical bonding state of joint.Combined with the microhardness analysis of cross-section and results of in-situ tensile test,the unique bonding state and morphology of Mg and steel in the welded joint were confirmed. 展开更多

Split Hopkinson pressure bar (SHPB) has become a frequently used technique to measure the uniaxial compressive stress-strain relation of various engineering materials at high strain-rates. The accuracy of an SHPB test is based on the assumption of uniaxial and uniform stress distribution within the specimen, which, however, is not always satisfied in an actual SHPB test due to the existence of some unavoidable negative factors, e.g., interface friction constrains. Kinetic interface friction tests based on a simple device for engineering materials testing on SHPB tests are performed. A kinetic interface friction model is proposed and validated by implementing it into a numerical model. It shows that the proposed simple device is sufficient to obtain kinetic interface friction results for common SHPB tests. The kinetic friction model should be used instead of the frequently used constant friction model for more accurate numerical simulation of SHPB tests. 展开更多

Interface Shear Behavior Between Bio-Inspired Sidewall of a Scaled Suction Caisson and Sand Under Pull-out Load

The scaled suction caisson repre sents an innovative design featuring a bio-inspired sidewall modeled after snake skin,commonly utilized in offshore mooring platforms.In comparison with traditional suction caissons,this bio-inspired design demonstrates reduced penetration resistance and enhanced pull-out capacity due to the anisotropic shear behaviors of its sidewall.To investigate the shear behavior of the bio-inspired sidewall under pull-out load,direct shear tests were conducted between the bio-inspired surface and sand.The research demonstrates that the interface shear strength of the bio-inspired surface significantly surpasses that of the smooth surface due to interlocking effects.Additionally,the interface shear strength correlates with the aspect ratio of the bio-inspired surface,shear angle,and particle diameter distribution,with values increasing as the uniformity coefficient Cudecreases,while initially increasing and subsequently decreasing with increases in both aspect ratio and shear angle.The ratio between the interface friction angleδand internal friction angle δ_(s) defines the interface effect factor k.For the bio-inspired surface,the interface effect factor k varies with shear angleβ,ranging from 0.9 to 1.12.The peak value occurs at a shear angleβof 60°,substantially exceeding that of the smooth surface.A method for calculating the relative roughness R_(N) is employed to evaluate the interface roughness of the bio-inspired surface,taking into account scale dimension and particle diameter distribution effects. 展开更多

Fibre-matrix interface is known to have contribution to the mechanical performance of fibre-reinforced composite by its potential for load transfer between the fibre and the matrix. Such load transfer is of great importance in dentistry when a post is used for fixing a ceramic crown on the tooth. In this study, a pull-out test was carried out to analyse the interfacial properties of a steel fibre embedded in a polyester and epoxy matrices. It was found that the fibre-matrix interface is debonded on the whole embedded length when the fibre stress reached the debonding stress. Then, the fibre stress fell down to the initial extraction stress required to pulling out the debonded fibre from the matrix. Both debonding stress and initial extraction stress initiated a linear increase with the implantation length after the debonding stress reached horizontal asymptotes. To analyse the fibre-matrix load transfer before debonding, an analytical shear-lag model was adopted to in this test conditions. Fitting the experimental results with the analytical model provided the interfacial shear strength. By considering the Coulomb friction at the fibre-matrix interface during the fibre extraction process, an analytical model which considers Poisson's effects on both fibre and matrix, was developed. In this model, knowledge of the initial extraction stress of the fibre provides the residual normal stress at the fibre-matrix interface. 展开更多
