The paper gives an analysis on technical characteristics of repair techniques for friction stir welding defects. To overcome the defects,a new repair technique, inertia friction pull plug welding( IFPPW), was researched and its equipment was developed as well. Elementary datum was achieved by investigating the influences of technological parameters on mechanical properties and by analyzing the structural characteristics of repair joint with IFPPW. The study shows that the stability and reliability of welding process of IFPPW can be guaranteed through the constant energy from the flywheel.Integrated with the advantages of friction pull plug welding,the IFPPW,free from back anvil,is considered as a promising technique in repair of termination keyhole of bobbin tool friction stir welding and point-like defects in aluminum alloy welding. 展开更多

Numerical Simulation Study on Residual Stress in Repair Welding of a CrMo Steel High-Temperature Pressure Pipeline Weldment Under Extended Service

Many high-temperature pressure pipelines in thermal power plants are prone to failure due to long-term service-induced creep damage,which significantly impacts the normal operation of the equipment.Repair welding is a widely adopted method to mitigate damage,including creep voids and cracks,in high-temperature pressure pipelines.However,the mechanical property degradation of aging material and excessive residual stresses from repair welding can lead to the formation of new cracks.To support scientifically sound decisions regarding life extension or replacement,the feasibility of repair welding for an aged CrMo steel high-temperature pressure pipeline weldment is investigated in this study.Firstly,the modified Kachanov-Rabotonov creep damage constitutive model is employed to predict the creep damage distribution of the weldment that had been in service for 26 years,identifying the most severely damaged location for scarfing.Subsequently,a numerical simulation study is conducted to analyze the residual stress in repair welding,with a focus on the influence of material performance degradation and excavation methods.The results indicate that the maximum creep damage in the CrMo steel weldment is concentrated in the heat-affected zone(HAZ)and the adjacent base metal(BM).Overall,the repair welding stresses simulated with degraded mechanical properties are lower than those with the virgin mechanical properties.However,the stress discontinuity at the interface between the repair welding zone and the BM is more pronounced due to the high-level mismatch in mechanical properties,which poses a significant risk for inducing repair welding cracks.Based on the consideration of avoiding stress concentration within the weld and reducing stress discontinuity at the weld boundary,the step repair method is recommended for engineering applications. 展开更多

The aim of this work is to study the influence of successive weld repairs on the microstructure and the mechanical behavior of the heat-affected zone(HAZ) of an HSLA X70 steel. Detailed microstructural examination combined to grain size measurement showed that beyond the second weld repair, the microstructure of the HAZ undergoes significant change in the grain morphology and grain growth. The results of the X-ray diffraction analyzed using MAUD software indicated an increase in the crystallite size and a decrease in the dislocation density according to the number of weld repair operations. Consequently, a loss of mechanical properties, namely the yield strength and the toughness with the number of weld repairs, was recorded. Beyond the second weld repair operation, the properties of the welded joint do not fulfill the standards applied in piping industry. 展开更多

Structural components made of steel are used in several areas and require welding for assembly. In some situations, repair of the weld bead, also performed by electric arc welding, can be used to correct, and eliminate any discontinuities. However, electric arc welding causes the presence of residual stresses in the joint, which can impair its performance and not meet specific design requirements. In this paper, welded joints made of ASTM A 516 GR 70 steel plates, with a thickness of 30.5 mm, welded by the MAG—Metal Active Gas process (20% CO<sub>2</sub>) and using a “K” groove were analysed. The joints were manufactured with seven welding passes on each side of the groove. After welding, one batch underwent repair of the bead by TIG welding (Tungsten Insert Gas) and another batch underwent two repairs by TIG welding. Were presented results of the behaviour of the residual stress profile measured by X-ray diffraction and the Vickers microhardness profile in the joints as well the fracture toughness in the conditions only welded and submitted to repairs. The results indicated that the greater number of repair passes reduced the residual compressive stress values obtained in the material manufacturing process and caused a stabilization on the Vickers hardness values. It was concluded that compressive residual stresses did not play a major role in the R-curve results. The presence of discontinuities in the welded joint caused greater influence on the behaviour of the R curve. 展开更多

The sand castings of Mg-Y-RE-Zr series alloys are widely utilized in the large scales and complex shapes in the aerospace industry,as a result of which there are always some cast defects in the products. In this study, the feasibility of repair welding of sand-cast Mg-4 Y-3 RE-0.5 Zr alloy by tungsten inert gas(TIG) welding was scrutinized with different welding currents from 150 to 210 A. The results indicated that defect-free repaired joints with good appearance could be acquired at 170 and 190 A. Interestingly, the grain size of the fusion zone(FZ) was refined initially and then increased with the linear increment of welding current. Because at the higher heat inputs, although the cooling rate of the molten pool was reduced, substantial constitutional supercooling for the grain refinement was attained after the Zr particles were transformed into Zr solutes. The tensile strength of the repaired joint at 170 A was 195 MPa with the maximum joint efficiency of 87.8%, and the elongation reached to 124.4% of the sand-cast base material(BM). However, serious grain coarsening and continuous eutectic structures generated in heat-affected zone(HAZ) above 190 A resulted in the weakening of the joint due to the brittle intergranular fracture. 展开更多

The primary purpose of this study was to determine the effects of gas tungsten arc welding heat input on the high-temperature tensile properties, toughness, and microstructural features of titanium alloy Ti-3A1-2.5V. The secondary objective was to examine the effect of the repeated repair welding on the properties of the alloy. It was also found that the mechanical properties progressively decreased with increasing the repair welding cycles, especially in the case of the weldment after the first welding repair. It was observed that the sizes of the acicular and prior β grain boundaries as well as the volume fraction of the acicular phases increased with increasing the welding heat input. In addition, the amount and size of the acicular a1 phases were found to increase with increasing the repair welding cycles. 展开更多

The groove defect formed in the friction stir welding dramatically deteriorates weld appearances and mechanical properties of the joints owing to its larger size and penetration. Therefore, the friction stir repair welding was utilized to remove such a groove defect, and the focus was placed on the mechanical properties and microstructural characteristics of the repair joints so as to obtain an optimum repair welding process. The experimental results indicate that the groove defect can be removed by friction stir repair welding, and the offset repair welding process is superior to the symmetrical repair welding process. In the symmetrical repair welding process, a large number of fine cavity defects and an obvious aggregation of hard-brittle phase Al2Cu occur, accordingly the mechanical properties of the repair joint are weakened, and the fracture feature of repair joint is partially brittle and partially plastic. A good-quality repair joint can be obtained by the offset repair welding process, and the repair joint is fractured near the interface between the weld nugget zone and thermal-mechanically affected zone. 展开更多

The welding repair procedures of thick wall duplex stainless steel were developed by welding procedure qualification. Research shows that the repair welding has less effect on mechanical properties of welded joint, and great influence on phase proportions and pitting corrosion resistance. The quality of production and deliver deadline will be influenced. Therefore, it is very significant to investigate the cause and control of transverse crack in repair welding. In this paper, both ends restraint crack experiment is developed to produce delay transverse crack for high strength steel. Metallographic results show that four types of cracks are found in repair welding metal zone and heat affected zone. Large chevron transverse cracks are found in repair welding zone. Lots of micro transverse cracks are found in inter-layer repair welding metal zone, root HAZ and two ends of repair welding individually. The distribution character and formation mechanism of the transverse crack are further analyzed through hardness testing and residual stress measurement. 展开更多

Repair welding technology is widely used in the manufacturing and maintenance of rail transit equipment to repair welding defects.However,repair welding induces modifications in joint performance,and it is necessary to study the microstructure evolution behavior to reveal the reasons.In this study,the effects of multiple repair welding on the microstructure,mechanical,and fatigue properties of 06Cr19Ni10 stainless steel samples were studied.The surface texture and fracture morphology analyses of the samples were conducted by optical microscopy(OM),scanning electron microscopy(SEM),and its equipped backscattered electron diffraction(EBSD)technique.The mechanical and fatigue properties of the samples with different repair welding times were further obtained by hardness,tensile,and fatigue tests.The results show an increase in the grain size and the substructure content in the heat-affected zone(HAZ),and the austenite orientation is changed,attributable to multiple repair welding.Multiple heat inputs result in a significant increase in hardness from 165 HV to 185 HV,a noticeable decrease in tensile strength and elongation,and an upward trend in yield strength.Under the constant stress level,the heat input of multiple repair welding causes a decrease in the fatigue life and significantly reduces toughness in the instantaneous fracture zone of the secondary repair sample. 展开更多

Repair welding of AA 6082-T6 joints was carried out using ER 4043 filler through the TIG welding process with or without pulsed current.Microstructure and mechanical characteristics of the joints before and after repairing were investigated by examining macrostructure,microstructure,and distributions of porosity in the weld metal(WM),and by hardness,tensile,and bending tests.We observed that the welding current,phase transformations in heat-affected zone(HAZ)and porosity introduced in the WM during welding influence on its mechanical properties in sequence.The experimental results showed that the bead width and penetration as well as size of pores in the joints were mainly influenced by the welding currents.The sound joints were obtained at a welding current of 140 A with or without pulsed current when welding speed and gas flow rate were set at 20 cm·min-1 and 15 L·min-1,respectively.Among them,the decrease in mechanical properties of repair weld(RW)was directly related to the phase transformations in the over-ageing zone due to the double welding thermal cycles and elevated distribution of porosity in the WM.In addition,it was observed that the comparatively smaller grain size and lower porosity in WM of the RW produced by pulsed TIG welding gave a positive effect on its mechanical properties. 展开更多

The inner hole parts played an oriented or supporting role in engineering machinery and equipment,which are prone to appear surface damages such as wear,strain and corrosion. The precise pulse plasma arc powder welding method is used for surface damage repairing of inner hole parts in this paper. The working principle and process of the technology are illustrated,and the microstructure and property of repairing layer by precise pulse plasma powder welding and CO2 gas shielded welding are tested and observed by microscope,micro hardness tester and X-ray residual stress tester etc. Results showed that the substrate deformation of thin-walled inner hole parts samples by precise pulse plasma powder welding is relatively small. The repair layer and substrate is metallurgical bonding,the transition zones( including fusion zone and heat affected zone) are relatively narrow and the welding quality is good. It showed that the thin-walled inner hole parts can be repaired by this technology and equipment. 展开更多

A series of experiments was performed to investigate the weldability of steel used in an aged bridge.A steel material used in an aged railway bridge constructed in 1912 was extracted for this investigation.The chemical compositions of this steel were suitable for welding.However,the aged steel contained much sulfur.Cruciform welded joints were fabricated with this aged steel.Welding defects or cracks were not observed in the joints.The Vickers hardness test on the welded part did not confirm extreme hardening or softening.After yielding by the static tensile test,the cruciform joints were fractured at the welded parts.One of the specimens was fractured in the middle of the thickness of the aged steel.The Sulfur contained in the aged steel might cause this type of fracture.The results show that there may be a risk of brittle fracture not only from the welded part but also from the base metal.The chemical compositions of aged steel must be analyzed when repair welding is applied to the steel. 展开更多

Based on the pulsed plasma arc welding(PPAW),a rapid remanufacturing shaping system,including a structured light scanning reverse engineering(RE)system,a robot system and a PPAW source system have been developed.The new rapid remanufacturing shaping system can rapidly and accurately repair the worn parts with different damaged degrees and thus extend their life cycle.In the present paper,the whole process of repairing worn parts is described.Firstly,the scanning model of a worn part is obtained by using RE system based on reconstructing approach.Compared with standard CAD model in the undamaged setting,the surface profile and the extent of damage area are obtained.Secondly,the weld repair path is designed by slicing the point cloud model of damage area.This path consists of multilayer parallel lines that produce parallel overlapped weld beads which cover the damaged area.By off-line programming techniques,the robot executable program as document format is transmitted to the robot controller for repairing worn parts.Finally,the weld repair experiments on worn steel plane plate and damaged column are performed to evaluate the remanufacturing system. 展开更多

【目的】利用脉冲电流修复弯管基体时,裂纹尖端处会产生绕流现象,使局部温度升高并生成熔池,熔池尺寸及其流动、凝固行为对裂纹愈合具有决定性作用。探究脉冲电流作用下弯管裂纹附近熔池的演化规律,并进一步研究裂纹尖端及前缘的愈合机... 【目的】利用脉冲电流修复弯管基体时,裂纹尖端处会产生绕流现象,使局部温度升高并生成熔池,熔池尺寸及其流动、凝固行为对裂纹愈合具有决定性作用。探究脉冲电流作用下弯管裂纹附近熔池的演化规律,并进一步研究裂纹尖端及前缘的愈合机制对脉冲电流管道裂纹修复技术的发展具有重要意义。【方法】使用Comsol软件,以含裂纹的NiCr21Mo高压弯管为研究对象,建立脉冲电流修复含裂纹的90°高压弯管有限元模型,在“电-热-结构”三场耦合的基础上添加“两相流-相场”多物理场耦合模型,进行熔池相变及流动模拟,分析脉冲电流放电时弯管裂纹熔池的演化规律及停止放电后的液相金属相变规律与流动特性。【结果】脉冲放电时长与间隔均会影响裂纹熔池产生影响。设置脉冲电流密度为2.4×10^(8) A/m^(2),当放电时间达0.65 s时,熔池开始在裂纹尖端及裂纹前缘形成,形态呈U形柱状;当放电时间超过0.75 s后,裂纹附近外的其他区域开始熔化,部分液态金属蒸发,不利于裂纹愈合。停止放电后,熔池金属流速逐渐减慢,在0.008 s内完全凝固,前0.001 s内裂纹愈合效率最高。脉冲放电间隔应大于0.008 s,否则将影响下一次形成的熔池面积,导致修复性能降低。【结论】在脉冲电流作用下,裂纹尖端将形成U形柱状熔池,裂纹附近的液相体积随放电时间增加而增加。为充分发挥修复能力,应选择适宜的放电时长,使裂纹尖端及前缘充分发生相变并形成熔池,避免其他区域发生固液相变。同时,脉冲放电间隔应大于熔池液态金属凝固所需时间,否则将缩小熔池尺寸,降低修复效率。在实际利用脉冲电流修复高压弯管微裂纹时,可先通过仿真确定脉冲放电功率、时长与间隔,从而更加精准高效地修复弯管裂纹。 展开更多

【目的】旨在研究表面状态对压力容器密封面局部焊接修复质量的影响。【方法】采用数值模拟和试验验证方法研究了凹坑状态和平面状态密封面局部焊接修复后的变形情况,并利用渗透检验分析不同待焊表面状态焊后的焊缝质量。【结果】结果表... 【目的】旨在研究表面状态对压力容器密封面局部焊接修复质量的影响。【方法】采用数值模拟和试验验证方法研究了凹坑状态和平面状态密封面局部焊接修复后的变形情况,并利用渗透检验分析不同待焊表面状态焊后的焊缝质量。【结果】结果表明,在相同焊接工艺下,密封面局部焊接修复时,待焊表面为平面时,焊后具有较小的变形量,但润湿角较大,渗透检验易出现超标显示;模拟缺陷去除后加工的圆弧过渡凹坑待焊表面焊后具有良好的表面质量,渗透检验无任何线性和圆形显示,但焊后变形相对较大,不利于后续表面加工。【结论】就密封面局部焊接修复而言,应以最小的加工量去除缺陷,并将待焊表面加工为适当的圆弧形状,可在控制焊接变形的同时改善焊缝成形质量。 展开更多

多次补焊对K4169高温合金焊接接头组织与力学性能的影响

【目的】高温合金铸件缺陷往往采取补焊方式进行修复,旨在进一步摸清同一部位多次补焊对铸件性能的影响。【方法】解剖某K4169高温合金铸件,制作补焊试验件,模拟铸件本体同一位置不同补焊次数的实际情况。通过X射线探伤、金相组织分析... 【目的】高温合金铸件缺陷往往采取补焊方式进行修复,旨在进一步摸清同一部位多次补焊对铸件性能的影响。【方法】解剖某K4169高温合金铸件,制作补焊试验件,模拟铸件本体同一位置不同补焊次数的实际情况。通过X射线探伤、金相组织分析、室温拉伸测试、高温持久测试、硬度试验与冷热疲劳测试,对多次补焊的K4169高温合金焊接接头组织与力学性能影响进行研究。【结果】结果表明,采用钨极氩弧焊多次补焊后,补焊区域目视表面质量良好,内部无缺陷;补焊位置的焊缝组织致密性良好;室温屈服强度、拉伸强度未出现明显的降低或者上升,断后伸长率平均值、断面收缩率及高温持久性能呈逐渐下降趋势;多次补焊后,试样焊缝位置的硬度略微提高,冷热疲劳试验结果合格,在交变温度下长期服役没有出现可视裂纹。【结论】验证了对高温合金铸件缺陷可以采取多次补焊方法进行修复,为后续进一步优化焊接工艺及缺陷修复工艺的制定提供了参考依据。 展开更多

高温合金涡轮叶片是航空发动机和地面燃气轮机最关键的热端部件之一,其长期工作在复杂的温度场、应力场及燃气腐蚀环境下,易出现多种类型的损伤。如果将仅存在微小损伤的叶片直接报废处理,将会显著增加航空发动机和地面燃气轮机的维护/... 高温合金涡轮叶片是航空发动机和地面燃气轮机最关键的热端部件之一,其长期工作在复杂的温度场、应力场及燃气腐蚀环境下,易出现多种类型的损伤。如果将仅存在微小损伤的叶片直接报废处理,将会显著增加航空发动机和地面燃气轮机的维护/维修成本,造成资源的极大浪费,因此开展高温合金涡轮叶片损伤修复技术研究对于降低高温合金涡轮叶片修复制造成本具有重大意义。首先阐述了涡轮叶片损伤修复技术研究的必要性,其次对高温合金涡轮叶片的主要损伤形式进行了分类总结,包括表观损伤和内部冶金组织损伤。对目前各种修复技术进行了总结,包括焊接修复技术、激光熔覆修复技术、激光成形修复技术和恢复热处理技术等,分析了各种修复技术的发展情况、优劣及其适用性;最后对未来高温合金涡轮叶片损伤修复技术的发展方向进行了展望。 展开更多
