The forming defects, including thinning, rupture, wrinkling and springback, usually arising in producing a side-door impact beam, were investigated by trial and numerical simulation. A temperature-related constitutive model specific to the temperature range from 350 °C to 500 °C was established and used for the numerical simulation. The trial and numerical simulation were conducted to clarify the quantitative characteristics of forming defects and to analyze the effects of process parameters on the forming defects. Results show that the rupture situation is ameliorated and the springback is eliminated in the aluminum alloy hot stamping. The wrinkling severity decreases with increasing blank holder force (BHF), but the BHF greater than 15 kN causes the rupture at the deepest drawing position of workpiece. The forming defects are avoided with lubricant in the feasible ranges of process parameters: the BHF of 3 to 5 kN and the stamping speed of 50 to 200 mm/s. 展开更多

Different types of polymer films were used in the combined in-mold decoration and microcellular injection molding(IMD/MIM)process.The multiphase fluid-solid coupled heat transfer model was established to study the thermal response at the melt filling stage in the IMD/MIM process.It was found that the temperature distributed asymmetrically along the thickness direction due to the changed heat transfer coefficient of the melt on the film side.When polyethylene terephthalate(PET)films were applied,the temperature of the melt-film interface increased faster and to be higher at the end of melt filling stage in comparison with the application of polycarbonate(PC)and thermoplastic polyurethane(TPU)films.And the effects of film types on the cellular structure,forming defects and mechanical properties of IMD/MIM parts were also studied experimentally.The results showed that the film types had no obvious effect on the cells size in the transition layer and the mechanical properties of the parts.Under certain film thickness,the offset distance of core layer was the largest with PET film used,while the offset distance was the smallest with TPU film used.And similar results were found for the warpage of the parts.However,an exactly opposite change occurred for the thickness of film-side transition layer and the bubble marks on the surface of the parts. 展开更多

The isothermal local loading forming technology provides a feasible way to form Ti-alloy large-scale rib-web components in aerospace and aviation fields.However,the local loading process forming limit is restricted by forming defects in the transitional region.In this work,the feasibility of controlling forming defects and improving the process forming limit by adjusting die parameters is explored through finite element(FE) simulation.It is found that the common cavum and folding defects in the transitional region are significantly influenced by the fillet radii of left rib and middle rib,respectively.The cavum and folding defects can be effectively controlled by increasing the fillet radii of left rib and middle rib,respectively.The process forming limits considering forming defects in the transitional region are determined by the stepwise searching method under various die parameters.Moreover,the relationship between the process forming limit and die parameters is developed through the response surface methodology(RSM).The developed RSM models suggest that increasing the fillet radii of left and middle ribs is effective to improve the process forming limit during local loading forming of rib-web components.The results will provide technical basis for the design of die parameters and the reduction amount,which is of great importance to control forming defects and improve the process forming limit in local loading forming of Ti-alloy large-scale rib-web components. 展开更多

A method combining theoretical analysis with experiment is adopted and the flowing process of Ti-48A1-2Cr-2Nb alloy melt poured in a permanent mould during the centrifugal casting process has been analyzed. A mathematical model of the filling process is established and the forming mechanism of internal gaseous defect is summarized. The results of calculation show that the melt fills the mould with varying cross-section area and inclined angle. The filling speed of the cross-section is a function of filling time. The cross-section area is directly proportional to the filling speed and the inclined angle is inversely proportional to the filling speed at a given rotating speed of the platform. Both of them changes more obvious near the mould entrance. The gaseous defect can be formed in several ways and the centrifugal field has an important influence on the formation of the defect. In addition, the filling process in centrifugal field has been verified by wax experiments and the theoretical analysis are consistent with experimental results. 展开更多

针对某品牌汽车前轮毂包中段拉延成形件生产过程中出现的叠料缺陷,改进了模具结构,提出了增设吸料筋的新方法,通过增设吸料筋吸收多余材料解决叠料缺陷,并利用Autoform软件对其进行了模拟成形仿真,分析了FLD、起皱参数,验证了模具改进... 针对某品牌汽车前轮毂包中段拉延成形件生产过程中出现的叠料缺陷,改进了模具结构,提出了增设吸料筋的新方法,通过增设吸料筋吸收多余材料解决叠料缺陷,并利用Autoform软件对其进行了模拟成形仿真,分析了FLD、起皱参数,验证了模具改进结构的正确性,并确定了压边力参数。通过生产验证,得到的产品消除了原有的叠料缺陷,质量合格。通过实践结果可得出,采用增设吸料筋的方法消除叠料缺陷是可行的。同时,采用计算机有限元模拟技术,利用Autoform软件对拉延成形效果进行提前仿真模拟和预测,在一定程度上可以反映出真实拉延成形质量,有利于获得较好的工艺参数和模具结构,降低模具开发时间和经济成本。 展开更多

Multi-point forming (MPF) is an advanced manufacturing technology for three-dimensional sheet metal parts. In this paper, the MPF integrated system is described that can form a variety of part shapes without the need for solid dies, and given only geometry and material information about the desired part. The central component of this system is a pair of matrices of punches, and the desired discrete die surface is constructed by changing the positions of punches though the CAD and control system. The basic MPF process is introduced and the typical application examples show the applicability of the MPF technology. Wrinkle and dimple are the major forming defects in MPF process, numerical simulation is a feasible way to predict forming defects in MPF. In conventional stamping, the mode to form sheet metal with blankholder is an effective way to suppress wrinkling; the same is true in MPF. A MPF press with flexible blankholder was developed, and the forming results indicated the forming stability of this technique. Based on the flexibility of MPF, varying deformation path MPF and sectional MPF were explored that cannot be realized in conventional stamping. By controlling each punch in real-time, a sheet part can be manufactured along a specific forming path. When the path of deformation in MPF is designed properly, forming defects will be avoided completely and lager deformation is achieved. A work piece can be formed section by section though the sectional MPF, and this technique makes it possible to manufacture large size parts in a small MPF press. Some critical experiments were performed that confirmed the validity of two special MPF techniques. 展开更多

As one kind of key components with enormous quantities and diversities, the bent tube parts satisfy the increasing needs for lightweight and high-strength product from both materials and structure aspects. The bent tubes have been widely used in many high-end industries such as aviation, aerospace, shipbuilding, automobile, energy and health care. The tube bending has become one of the key manufacturing technologies for lightweight product forming. Via the analysis of bending characteristics and multiple defects, advances on exploring the common issues in tube bending are summarized regarding wrinkling instability at the intrados, wall thinning (cracking) at the extrados, springback phenomenon, cross-section deformation, forming limit and process/ tooling design/optimization. Some currently developed bending techniques are reviewed in terms of their advantages and limitations. Finally, in view of the urgent requirements of high-performance complex bent tube components with difficult-todeform and lightweight materials in aviation and aerospace fields, the development trends and corresponding challenges are presented for realizing the precise and high-efficiency tube bending deformation. 展开更多

Avoiding the folding defect and improving the die filling capability in the transitional region are desired in isothermal local loading forming of a large-scale Ti-alloy rib-web component(LTRC). To achieve a high-precision LTRC, the folding evolution and die filling process in the transitional region were investigated by 3 D finite element simulation and experiment using an equal-thickness billet(ETB). It is found that the initial volume distribution in the second-loading region can greatly affect the amount of material transferred into the first-loading region during the second-loading step, and thus lead to the folding defect. Besides, an improper initial volume distribution results in non-concurrent die filling in the cavities of ribs after the second-loading step, and then causes die underfilling. To this end, an unequal-thickness billet(UTB) was employed with the initial volume distribution optimized by the response surface method(RSM). For a certain eigenstructure, the critical value of the percentage of transferred material determined by the ETB was taken as a constraint condition for avoiding the folding defect in the UTB optimization process,and the die underfilling rate was considered as the optimization objective. Then, based on the RSM models of the percentage of transferred material and the die underfilling rate, non-folding parameter combinations and optimum die filling were achieved. Lastly, an optimized UTB was obtained and verified by the simulation and experiment. 展开更多

An effective way to achieve lightweight auto bodies is to use AHSS (advanced high strength steel ) for the safety components of automobiles. This study has taken doorsill reinforcements made of martensite AHSS as the object ,and performed research on the AHSS roll forming technologies and prototype development of typical asymmetric open components. By means of finite element analysis (FEA) and simulation,studies have been carried out on the springback and edge wave defects during AHSS roll forming ,and an optimized process design has been achieved. The generation mechanisms of vertical bows ,horizontal cambers, twists,pre-punched hole distortion and cut end flare have been analyzed,and solutions to these defects have been given. In addition,tesing of the roll forming process for AHSS has been conducted and typical samples with required dimensional accuracy have been manufactured. This study has provided technical support for the large-scale application of AHSS. 展开更多

The isothermal precision forging was applied for the purpose of forming aluminum alloy with complex shape. The complexity of forging is easy to lead to the occurrence of the defects, such as underfilling, folding, metal flow lines disturbance and fibre breaking. The reasons for the defects were analyzed on the basis of experiments and finite element method(FEM). The results show that the size of flash gutter bridge, the lubricating condition and the deformation process are the main factors influencing the filling qualities of complex-shape aluminum alloy forging. The folding defect is mainly caused by different velocities of filling cavities, fast flow of much metal in one direction and confluence of two or multi metal strands. Improper metal distribution in different regions can cause the flow lines disturbance and fast metal flow in one direction is also a cause of the flow lines disturbance. According to the reasons, some measures were taken to improve the quality of the forged parts.These studies can contribute to offering some experiences in making process project and optimizing the process parameters for forging complex-shape aviation products. 展开更多

通过2195铝锂合金薄板阵列微结构电流辅助辊压成形工艺研究,探索多参数交互对微结构电流辅助辊压成形缺陷的影响规律,阐明电流对辊压成形缺陷控制的作用机理。细化均匀的固溶时效组织对铝锂合金薄板微结构辊压填充高度的提升以及填充表... 通过2195铝锂合金薄板阵列微结构电流辅助辊压成形工艺研究,探索多参数交互对微结构电流辅助辊压成形缺陷的影响规律,阐明电流对辊压成形缺陷控制的作用机理。细化均匀的固溶时效组织对铝锂合金薄板微结构辊压填充高度的提升以及填充表面质量的改善作用显著。电流强度、压下量和微沟槽宽度越大,且沟槽形状越接近矩形时,辊压微结构填充高度越大,电流路径也会影响微结构填充高度。薄板辊压翘曲高度随电流强度的增大而减小,且电流强度对矩形微结构薄板翘曲的改善效果最好,三角形最差,椭圆形居中。电流强度100 A,固溶时间120 min时,微沟槽辊压填充提升效果最佳,提升率约50%,同时辊压薄板翘曲高度、阵列微结构填充高度不一致性、填充表面橘皮特征等均在电流作用下得到有效地抑制。 展开更多

针对焊接成形缺陷人工检测效率低、传统机器学习方法鲁棒性差,以及现有深度学习模型难以实现缺陷精确分割的问题,提出一种改进Mask R-CNN算法的焊接成形缺陷检测模型。首先,构建包含638组样本(驼峰304组、弧坑100组、飞溅234组)的焊接... 针对焊接成形缺陷人工检测效率低、传统机器学习方法鲁棒性差,以及现有深度学习模型难以实现缺陷精确分割的问题,提出一种改进Mask R-CNN算法的焊接成形缺陷检测模型。首先,构建包含638组样本(驼峰304组、弧坑100组、飞溅234组)的焊接缺陷数据集,通过Labelme进行像素级掩码标注,并采用数据增强优化样本多样性。在Mask R-CNN骨干网络(ResNet)中嵌入CBAM混合注意力机制模块,通过通道与空间双维度自适应特征增强,提升模型对小目标缺陷(如飞溅)的敏感度,然后采用改进的Mask R-CNN算法进行训练,并进行算法性能验证。结果表明,与改进前Mask R-CNN模型相比,采用注意力机制改进之后的Mask R-CNN模型的mAP@0.5提高了3.34%,mAP@0.75提高了9.78%,mAP@0.5∶0.95提高了4.96%,能够更有效用于焊接成形缺陷识别与区域分割。 展开更多

基于橡皮囊工艺对铝合金板料进行拉伸胀形成形,设计了正交实验,并将有限元仿真模拟与实验验证相结合,探究成形压力、板料厚度和压边长度这3个因素对板料最大减薄率、底面贴模面积和屈曲变形的影响。结果表明:成形压力增加,底面贴模面积... 基于橡皮囊工艺对铝合金板料进行拉伸胀形成形,设计了正交实验,并将有限元仿真模拟与实验验证相结合,探究成形压力、板料厚度和压边长度这3个因素对板料最大减薄率、底面贴模面积和屈曲变形的影响。结果表明:成形压力增加,底面贴模面积和最大减薄率的增幅减小;板料厚度增加,底面贴模面积的减幅增大,最大减薄率的减幅较为均匀;压边长度为60 mm时,底面贴模面积达到最小,最大减薄率达到最大。各因素对底面贴模面积的影响从大到小依次为:成形压力、板料厚度、压边长度,对最大减薄率则为:成形压力、压边长度、板料厚度。屈曲变形是成形件内部平衡残余应力的过程,较大的成形压力和压边长度对其有抑制效果。 展开更多
