Numerical Simulation on Thermomechanical Coupling Process in Friction Stir-Assisted Wire Arc Additive Manufacturing

Wire arc additive manufacturing(WAAM)has emerged as a promising approach for fabricating large-scale components.However,conventional WAAM still faces challenges in optimizing microstructural evolution,minimizing additive-induced defects,and alleviating residual stress and deformation,all of which are critical for enhancing the mechanical performance of the manufactured parts.Integrating interlayer friction stir processing(FSP)into WAAM significantly enhances the quality of deposited materials.However,numerical simulation research focusing on elucidating the associated thermomechanical coupling mechanisms remains insufficient.A comprehensive numerical model was developed to simulate the thermomechanical coupling behavior in friction stir-assisted WAAM.The influence of post-deposition FSP on the coupled thermomechanical response of the WAAM process was analyzed quantitatively.Moreover,the residual stress distribution and deformation behavior under both single-layer and multilayer deposition conditions were investigated.Thermal analysis of different deposition layers in WAAM and friction stir-assisted WAAM was conducted.Results show that subsequent layer deposition induces partial remelting of the previously solidified layer,whereas FSP does not cause such remelting.Furthermore,thermal stress and deformation analysis confirm that interlayer FSP effectively mitigates residual stresses and distortion in WAAM components,thereby improving their structural integrity and mechanical properties. 展开更多

In deep coal mining,surrounding rock is subjected to both high in-situ stress and intense mining disturbances,leading to significant time-dependent behavior.Accurately capturing this behavior is essential for predicting long-term roadway stability,necessitating the development of a reliable constitutive creep model and numerical simulation approach.In this study,creep experiments were conducted on pre-damaged rock with varying initial damage levels to investigate the time-dependent mechanical properties.Based on the experimental results,an accelerated-creep criterion was proposed,and an elastic-viscoplastic creep damage model(EVPCD)was established that simultaneously considers the effects of time-dependent damage and instantaneous damage caused by stress disturbances on rock creep behavior.Subsequently,the effectiveness of the proposed creep model was verified using experimental data,and the secondary development of the EVPCD model was completed based on the FLAC3D platform.Following this,a long-term stability analysis method of deep surrounding rock that accounts for excavation-and mining-induced disturbances was proposed.Using the main roadway of Xutuan Coal Mine as a case study,numerical simulations were carried out to investigate the time-dependent deformation and failure characteristics of the surrounding rock following excavation and mining disturbance.Combined with on-site monitoring of the surrounding rock damage areas,the results indicate that the EVPCD outperforms the CVISC and Nishihara models in predicting the time-dependent behavior of deep surrounding rock. 展开更多

Numerical Simulation of Cross-Layer Propagation Mechanisms for Hydraulic Fractures in Deep Coal-Rock Formations

Hydraulic fracturing serves as a critical technology for reservoir stimulation in deep coalbed methane(CBM)development,where the mechanical properties of gangue layers exert a significant control on fracture propagation behavior.To address the unclear mechanisms governing fracture penetration across coal-gangue interfaces,this study employs the Continuum-Discontinuum Element Method(CDEM)to simulate and analyze the vertical propagation of hydraulic fractures initiating within coal seams,based on geomechanical parameters derived from the deep Benxi Formation coal seams in the southeastern Ordos Basin.The investigation systematically examines the influence of geological and operational parameters on cross-interfacial fracture growth.Results demonstrate that vertical stress difference,elastic modulus contrast between coal and gangue layers,interfacial stress differential,and interfacial cohesion at coal-gangue interfaces are critical factors governing hydraulic fracture penetration through these interfaces.High vertical stress differences(>3 MPa)inhibit interfacial dilation,promoting predominant crosslayer fracture propagation.Reduced interfacial stress contrasts and enhanced interfacial cohesion facilitate fracture penetration across interfaces.Furthermore,smaller elastic modulus contrasts between coal and gangue correlate with increased interfacial aperture.Finally,lower injection rates effectively suppress vertical fracture propagation in deep coal reservoirs.This study elucidates the characteristics and mechanisms governing cross-layer fracture propagation in coal–rock composites with interbedded partings,and delineates the dynamic evolution laws and dominant controlling factors involved.Thefindings provide critical theoretical insights for the optimization of fracture design and the efficient development of deep coalbed methane reservoirs. 展开更多

Marine thin plates are susceptible to welding deformation owing to their low structural stiffness.Therefore,the efficient and accurate prediction of welding deformation is essential for improving welding quality.The traditional thermal elastic-plastic finite element method(TEP-FEM)can accurately predict welding deformation.However,its efficiency is low because of the complex nonlinear transient computation,making it difficult to meet the needs of rapid engineering evaluation.To address this challenge,this study proposes an efficient prediction method for welding deformation in marine thin plate butt welds.This method is based on the coupled temperature gradient-thermal strain method(TG-TSM)that integrates inherent strain theory with a shell element finite element model.The proposed method first extracts the distribution pattern and characteristic value of welding-induced inherent strain through TEP-FEM analysis.This strain is then converted into the equivalent thermal load applied to the shell element model for rapid computation.The proposed method-particularly,the gradual temperature gradient-thermal strain method(GTG-TSM)-achieved improved computational efficiency and consistent precision.Furthermore,the proposed method required much less computation time than the traditional TEP-FEM.Thus,this study lays the foundation for future prediction of welding deformation in more complex marine thin plates. 展开更多

Energy shortage has become one of themost concerning issues in the world today,and improving energy utilization efficiency is a key area of research for experts and scholars worldwide.Small-diameter heat exchangers offer advantages such as reduced material usage,lower refrigerant charge,and compact structure.However,they also face challenges,including increased refrigerant pressure drop and smaller heat transfer area inside the tubes.This paper combines the advantages and disadvantages of both small and large-diameter tubes and proposes a combined-diameter heat exchanger,consisting of large and small diameters,for use in the indoor units of split-type air conditioners.There are relatively few studies in this area.In this paper,A theoretical and numerical computation method is employed to establish a theoretical-numerical calculation model,and its reliability is verified through experiments.Using this model,the optimal combined diameters and flow path design for a combined-diameter heat exchanger using R32 as the working fluid are derived.The results show that the heat transfer performance of all combined diameter configurations improves by 2.79%to 8.26%compared to the baseline design,with the coefficient of performance(COP)increasing from 4.15 to 4.27~4.5.These designs can save copper material,but at the cost of an increase in pressure drop by 66.86%to 131.84%.The scheme IIIH,using R32,is the optimal combined-diameter and flow path configuration that balances both heat transfer performance and economic cost. 展开更多

Bird impact is one of the most dangerous threats to flight safety. The consequences of bird impact can be severe and, therefore, the aircraft components have to be certified for a proven level of bird impact resistance before being put into service. The fan rotor blades of aeroengine are the components being easily impacted by birds. It is necessary to ensure that the fan rotor blades should have adequate resistance against the bird impact, to reduce the flying accidents caused by bird impacts. Using the contacting-impacting algorithm, the numerical simulation is carded out to simulate bird impact. A three-blade computational model is set up for the fan rotor blade having shrouds. The transient response curves of the points corresponding to measured points in experiments, displacements and equivalent stresses on the blades are obtained during the simulation. From the comparison of the transient response curves obtained from numerical simulation with that obtained from experiments, it can be found that the variations in measured points and the corresponding points of simulation are basically the same. The deforming process, the maximum displacements and the maximum equivalent stresses on blades are analyzed. The numerical simulation verifies and complements the experiment results. 展开更多

Based on the damage constitutive model for concrete, the Weibull distribution function was used to characterize the random distribution of the mechanical properties of materials by finely subdividing concrete slab elements, and a concrete random mesoscopic damage model was established. The seismic response of a 100-m high concrete face rockfill dam(CFRD), subjected to ground motion with different intensities, was simulated with the three-dimensional finite element method(FEM), with emphasis on exploration of damage and the cracking process of concrete slabs during earthquakes as well as analysis of dynamic damage and cracking characteristics during strong earthquakes. The calculated results show that the number of damaged and cracking elements on concrete slabs grows with the duration of earthquakes. With increasing earthquake intensity, the damaged zone and cracking zone on concrete slabs grow wider. During a 7.0-magnitude earthquake, the stress level of concrete slabs is low for the CFRD, and there is almost no damage or slight damage to the slabs. While during a 9.0-magnitude strong earthquake, the percentages of damaged elements and macrocracking elements continuously ascend with the duration of the earthquake, peaking at approximately 26% and 5% at the end of the earthquake, respectively. The concrete random mesoscopic damage model can depict the entire process of sprouting, growing, connecting, and expanding of cracks on a concrete slab during earthquakes. 展开更多

The design of solid armature of railgun should take full account of its operating conditions and material properties because the armature is subjected to dynamic loading conditions and experiences a complicated electrical,thermal and mechanical process in the interior ballistic cycle.In this paper present,we first introduced a multi-physical field model of railgun,followed by several examples to investigate the launching process.Especially,we used the explicit finite element method,in which material nonlinearity and geometric nonlinearity were accounted,to investigate the deform behaviors of solid armature.The results show that the dynamic mechanical process of armature is dependent on the armature geometry,material and exciting electric current.By the numerical simulation,the understanding of the fracture mechanism of solid armature was deepened. 展开更多

Hydrogen displays the potential to partially replace pulverized coal injection(PCI)in the blast furnace,and it can reduce CO_(2)emissions.In this paper,a three-dimensional mathematical model of hydrogen and pulverized coal co-injection in blast furnace tuyere was established through numerical simulation,and the effect of hydrogen injection and oxygen enrichment interaction on pulverized coal combustion and raceway smelting was investigated.The simulation results indicate that when the coal injection rate decreased from 36 to 30t/h and the hydrogen injection increased from 0 to 3600 m^(3)/h,the CO_(2)emissions decreased from 1860 to 1551 kg/t,which represents a16.6%reduction,and the pulverized coal burnout decreased from 70.1%to 63.7%.The heat released from hydrogen combustion can not only promote the volatilization of pulverized coal but also affect the combustion reaction between volatilization and oxygen,which resulted in a decrease in the temperature at the end of the raceway.Co-injection of hydrogen with PCI increased the wall temperature near the upper half part of the raceway and at the outlet of the tuyere,which required a high cooling efficiency to extend the service life of the blast furnace.The increase in oxygen level compensated for the decreased average temperature in the raceway due to hydrogen injection.The increase in the oxygen content by 3%while maintaining constant hydrogen and PCI injection rates increased the burnout and average raceway temperature by 4.2%and 43 K,respectively.The mole fraction of CO and H_(2) production increased by 0.04 and 0.02,respectively.Burnout can be improved through optimization of the particle size distribution of pulverized coal. 展开更多

Deeply buried mountain tunnels are often exposed to the risk of rock bursts,which always cause serious damage to the supporting structures and threaten the safety of the engineers.Due to the limited data available,a suitable approach to predict the rockburst tendency at the preliminary stage becomes very important.In this study,an integrated methodology combining 3D initial stress inversion and rockburst tendency prediction was developed and subsequently applied to a case study of the Sangzhuling Tunnel on the Sichuan–Tibet Railway.The numerical modelling involved inverting the initial stress field using a multiple linear regression method.The tunnel excavation was simulated separately by FDM and DEM,based on a stress boundary condition from the inverted stress field.The comparative analysis demonstrates that the rockburst ratio calculated using DEM(76.70%)exhibits a slight increase compared to FDM(75.38%),and the rockburst location is consistent with the actual situation.This suggests that DEM is more suitable for simulating the stress redistribution during excavation in a jointed rock mass.The numerical simulation combined with the deviatoric stress approach effectively predicts rockburst tendency,meeting the engineering requirements.Despite its limitations,numerical simulation remains a reliable method for predicting rock bursts. 展开更多

An essential stage of mine design is an estimation of the steps of the first and periodic roof caving in longwall mines.Generally,this is carried out using the field experience and can be much enhanced by numerical simulation.In this work,the finite-difference method was applied coupled with the continuum damage mechanics(CDM)approach to simulate the stress-strain evolution of the rock mass with the underground opening during coal extraction.The steps and stages of roof caving were estimated relying on the numerical simulation data,and they were compared with the field data from several operating mines in the south of the Kuznetsk Basin,Russia.The dependence of the first roof caving step in simulation linearly correlates with field data.The results correspond to the actual roofs of longwall panels of the flat-dipping coal seams and the average rate of face advancement is approximately 5 m/day. 展开更多

Bedding parallel stepped rock slopes exist widely in nature and are used in slope engineering.They are characterized by complex topography and geological structure and are vulnerable to shattering under strong earthquakes.However,no previous studies have assessed the mechanisms underlying seismic failure in rock slopes.In this study,large-scale shaking table tests and numerical simulations were conducted to delineate the seismic failure mechanism in terms of acceleration,displacement,and earth pressure responses combined with shattering failure phenomena.The results reveal that acceleration response mutations usually occur within weak interlayers owing to their inferior performance,and these mutations may transform into potential sliding surfaces,thereby intensifying the nonlinear seismic response characteristics.Cumulative permanent displacements at the internal corners of the berms can induce quasi-rigid displacements at the external corners,leading to greater permanent displacements at the internal corners.Therefore,the internal corners are identified as the most susceptible parts of the slope.In addition,the concept of baseline offset was utilized to explain the mechanism of earth pressure responses,and the result indicates that residual earth pressures at the internal corners play a dominant role in causing deformation or shattering damage.Four evolutionary deformation phases characterize the processes of seismic responses and shattering failure of the bedding parallel stepped rock slope,i.e.the formation of tensile cracks at the internal corners of the berm,expansion of tensile cracks and bedding surface dislocation,development of vertical tensile cracks at the rear edge,and rock mass slipping leading to slope instability.Overall,this study provides a scientific basis for the seismic design of engineering slopes and offers valuable insights for further studies on preventing seismic disasters in bedding parallel stepped rock slopes. 展开更多

The graded density impactor(GDI)dynamic loading technique is crucial for acquiring the dynamic physical property parameters of materials used in weapons.The accuracy and timeliness of GDI structural design are key to achieving controllable stress-strain rate loading.In this study,we have,for the first time,combined one-dimensional fluid computational software with machine learning methods.We first elucidated the mechanisms by which GDI structures control stress and strain rates.Subsequently,we constructed a machine learning model to create a structure-property response surface.The results show that altering the loading velocity and interlayer thickness has a pronounced regulatory effect on stress and strain rates.In contrast,the impedance distribution index and target thickness have less significant effects on stress regulation,although there is a matching relationship between target thickness and interlayer thickness.Compared with traditional design methods,the machine learning approach offers a10^(4)—10^(5)times increase in efficiency and the potential to achieve a global optimum,holding promise for guiding the design of GDI. 展开更多

A suction casting experiment was conducted on Zr_(55)Cu_(30)Al_(10)Ni_(5)(at%)amorphous alloy.Using ProCAST software,numerical simulations were performed to analyze the filling and solidification processes.The velocity field during the filling process and the temperature field during the solidification process of the alloy melt under different process parameters were obtained.Based on the simulation results,a Zr-based amorphous alloy micro-gear was prepared via casting.The results indicate that increasing the suction casting temperature enhances the fluidity of alloy melt but induces unstable flow rate during filling,which is detrimental to complete filling.Zr-based amorphous micro-gears with a module of 0.6 mm,a tooth top diameter of 8 mm,and 10 teeth were prepared through the suction casting.X-ray diffraction and differential scanning calorimetry analyses confirm that the fabricated micro-gear exhibits characteristic amorphous structural features,demonstrating well-defined geometrical contours and satisfactory forming completeness. 展开更多

The deformation and damage evolution of sandstone after heat treatment greatly influence the efficient and safe development of deep geothermal energy extraction.To investigate this issue,laboratory confined compression tests and numerical simulations were conducted on pre-holed sandstone specimens after heat treatment.The laboratory test results show that the failure modes are closely related to the heat treatment temperature,with increasing treatment temperature,the failure modes change from mixed and shear modes to a splitting mode.The cracks always initiate from the sidewalls of the hole and then propagate.The failure process inside the hole proceeds as follows:calm period,particle ejection period,rock fragment exfoliation period and rock failure period.The specimens have different final failure features for the entire rock after heat treatment,but have the same failure features inside the hole.These phenomena can be explained by numerical simulations.The numerical simulations reveal that the failure modes in the numerical results agree very well with those observed in the experimental results.The damage zone always occurs at sidewalls of the hole and then propagates to the entire rock affected by shear or tensile damage.From 20℃to 200℃,thermal effect may promote shear damage and restrain tensile damage,while from 200℃to 800℃,thermal effect promotes tensile damage and restrains shear damage.Notably,the damage zone near the sidewalls of the hole has the same distribution range and pattern.Finally,the differences in the mechanisms due to increasing heat temperature are evaluated using scanning electron microscope(SEM)observations. 展开更多

To further reduce the explosive thickness and to improve the bonding quality of titanium/steel composite plates,explosive welding experiments of TA1/Q235 were conducted using a low detonation velocity explosive(53#)under the guidance of the explosive welding lower limit principle with the flyer plate thicknesses of 1,2,and 4 mm and gaps of 3,6,and 8 mm.The weldability window for titanium/steel explosive welding was calculated,and a quantitative relationship between dynamic and static process parameters was developed.Aβ-V_(p) high-speed inclined collision model was proposed,and two-dimensional numerical simulations for the explosive welding tests were performed using the smoothed particle hydrodynamics(SPH)algorithm,revealing the growth evolution mechanisms of the typical waveform morphology characteristics.Through microstructural characterization techniques,such as optical microscope,scanning electron microscope,energy dispersive spectrometer,and electron backscattered diffractometer,and mechanical property tests in terms of shear strength,bending performance,and impact toughness,the microstructure and mechanical properties of the interfaces of explosively welded TA1/Q235 composite plates were investigated.Results show that the quality of interface bonding is excellent,presenting typical waveform morphology with an average interface shear strength above 330 MPa and an average impact toughness exceeding 81 J.All samples can be bent to 180°without significant delamination or cracking defects. 展开更多

Conventional geostress evaluation methods often assume static rock properties and neglect the dynamic degradation of mechanical parameters caused by damage evolution during drilling and fracturing processes,which significantly limits prediction accuracy.To address this gap,this study develops a multiphysics-coupled numerical framework integrating COMSOL Multiphysics and MATLAB,grounded in damage mechanics theory,to quantitatively investigate the control mechanism of progressive rock damage on geostress redistribution.By establishing a damage constitutive model coupled with thermo-hydro-mechanical interactions,we simulate the dynamic evolution of rock damage and its impact on stress field reorganization during wellbore operations.Key results demonstrate that(1)incorporating damage evolution leads to substantial deviations in both the magnitude and spatial distribution of geostress,with stress perturbations highly localized within damage zones;(2)changes in mechanical parameters-particularly elastic modulus and permeability-dominate stress adjustments,with heightened sensitivity in formations with low elastic moduli and high permeability;and(3)Poisson's ratio has a negligible influence,whereas permeability variation becomes critically important in low-stiffness formations.Field validation via leakage case analyses in the Wujiaping Formation confirms that the proposed method significantly enhances prediction accuracy compared with conventional approaches.This work elucidates the multiscale interdependency between damage and stress evolution by offering a physics-based framework to optimize drilling and stimulation design in heterogeneous reservoirs. 展开更多

Heat treatment processes, such as annealing and quenching, are crucial in determining residual stress evolution, microstructural changes and mechanical properties of metallic materials, with residual stresses playing a greater role in the performance of components. This paper investigates the effect of heat treatment on residual stresses induced in AISI 1025, manufactured using LENS. Finite element model was developed and simulated to analyze residual stress development. AISI 1025 samples suitable for tool and die applications in Fused Deposition Modelling (FDM) filament production, were fabricated using Laser Engineered Net Shaping (LENS) process, followed by heat treatment where annealing and quenching processes were done. The material’s microstructure, residual stress and hardness of heat-treated samples under investigation, were compared against the as-built samples. The results indicated that after annealing, tensile residual stresses were reduced by 93%, resulting in a reduced crack growth rate, compared to the as-built sample, although the hardness was reduced significantly by 25%. On the other hand, high tensile residual stresses of 425 ± 14 MPa were recorded after quenching process with an improvement of hardness by 21%. 展开更多

In this study,a new linear friction welding(LFW)process,embedded LFW process,was put forward,which was mainly applied to combination manufacturing of long or overlong loadcarrying titanium alloy structural components in aircraft.The interfacial plastic flow behavior and bonding mechanism of this process were investigated by a developed coupling EulerianLagrangian numerical model using software ABAQUS and a novel thermo-physical simulation method with designed embedded hot compression specimen.In addition,the formation mechanism and control method of welding defects caused by uneven plastic flow were discussed.The results reveal that the plastic flow along oscillating direction of this process is even and sufficient.In the direction perpendicular to oscillation,thermo-plastic metals mainly flow downward along welding interface under coupling of shear stress and interfacial pressure,resulting in the interfacial plastic zone shown as an inverted“V”shape.The upward plastic flow in this direction is relatively weak,and only a small amount of flash is extruded from top of joint.Moreover,the wedge block and welding components at top of joint are always in un-steady friction stage,leading to nonuniform temperature field distribution and un-welded defects.According to the results of numerical simulation,high oscillating frequency combined with low pressure and small amplitude is considered as appropriate parameter selection scheme to improve the upward interfacial plastic flow at top of joint and suppress the un-welded defects.The results of thermo-physical simulation illustrate that continuous dynamic recrystallization(CDRX)induces the bonding of interface,accompanying by intense dislocation movement and creation of many low-angle grain boundaries.In the interfacial bonding area,grain orientation is random with relatively low texture density(5.0 mud)owing to CDRX. 展开更多
